    Professional Sup board. 3D simulation, CFD method

    CFD (Computational Fluid Dynamics) – computerized method of water flow prediction.

    When a customer came, he gives me a simple task: recreate existence design with better surface quality. The time pass, we started CFD simulations, upgrade overall design and improve time on national championship.

    Troubles:

    — Old design had a lot of surfaces, just imagine sup board created with scotch tape, it’ll be close to the model I’d got.
    — Find balance between stability and speed.
    — Explain main parameter and water surface distraction.

    Solutions:

    + To solve old design trouble I created new model basement which is consisted of crossing shapes in most valuable points. It’s allowed me to change model easily and gain solid surface across the board.
    + According to discussion with the customer, each model design was created due to championship’s water type, like a flat water or wavy one. Depend on radius at the bottom of board, we achieved different results in speed and stability.
    + It took a time to explain why water creates vortex in different location and why wave form itself at a certain distant. However, after some discussions we get agreed in these questions and the work went really great.

    After the first model was complete and show good results at the championship we had worked a lot and create 4 different type of boards, from Pro one, special for sport to a universal one for mass market. Now you can look at this board at the customer's site: rapid.ua (composite SUP board)

    All non standardized parts designed as sheet metal one. Assembly needs only 3 manufacturing process:
    1. Laser cutting
    2. Bending

  • Fuel tank, 3D simulation, method FEA

    Інжиніринг
    Fuel tank for 39 tons and FEA (Finite element analysis) – computerized method of prediction model reaction.

    This fuel tank transports 39 tons of fuel for your car or another vehicle. Customer wanted to check weak zones and improve construction. After discussion, we decided to make a FEA analysis and check welding connections.

    Troubles

    3D model with big gaps between the details because of a sheet metal bending requirements.
    Unable to check welds because of gaps between the corners.
    Complicated force distribution because of pressure difference between the top and the bottom of fuel volume.

    Solutions

    I transformed all sheet metal bodies to a surface bodies and repaired gaps. I saved directions of all surfaces, outer sides were outside, inner – inside. (Otherwise, I would have trouble with model preparing for simulation.)
    Thanks to repaired surfaces connection, I created welds plots on intersection of planes.
    According to transportation requirements, fuel tank must be filled for 90-95% of total volume. This condition created two zones of inner surfaces: under pressure and non pressure. Zone under pressure has complicated pressure pattern because of Pascal's paradox. This pressure can be applied on model by using mathematical formula or by CFD simulation. I used CFD simulation of fuel on the tank and export results to a model for FEA simulation.

    Results

    1 – Simulated safe factor, found out weak zones and checked welding plots.
    2 – Recommendations for improving weak zones.
    3 – Overall report of CFD and FEA simulations.

  • Clear ice maker, Bar ediition

    Clear ice maker and 3D thermal simulation – computerized method of temperature prediction.

    Look at your cocktail, 60% of it – clear ice. This ice maker creates it in 20 hours! Customer wanted to reduce overall dimensions, freezing time and material prize of an old design. After discussion, we set goals:

    1 – To reduce silicone volume in half.
    2 – To reduce plastic volume by 25%.
    3 – To reduce the freezing time from 24h to 20h.
    4 – Create new design.
    5 – Check the results by thermal simulation.

    Troubles

    Create new design with half of silicone and 75% of plastic volumes, that will work properly.
    Find solution for better thermal insulator with smaller dimensions.
    Get freezing time of 20 hours.

    Solutions

    First I calculated the smallest wall thickness for silicone detail, add margin of safety ang create walls around the ice balls. These were required parts of silicone details. After I started designing variations of the model, at 13-th design we stopped. (Yeah!)
    I obtained better insulating efficiency by using air as an insulator. Air has low thermal conductivity, that is why changing shape of thermal insulator to radiators type decrease thermal conductivity at all.
    I made 18 thermal simulations after each upgrade of insulating efficiency. Each time I found out water's freeze time and compare it to real Ice Maker. The best result is in the design you can see at picture.

    When all requirements met, I 3D printed a prototype and test Berlinzo Ice Maker in real life. All indicators were good. The customer was satisfied, work done!

    Results

    1 – Reduced silicone volume by 42.2%.
    2 – Reduced plastic volume by 26.2%.
    3 – Reduced freezing time to 20 h.
    4 – Created selling design.
    5 – Prototype 3D printed and tested.
    6 – Overall reports of thermal simulations.
